This summer I fried my clutch at the Dead Zone. Bike got really hot creeping through deer trails (or rabbit trails).Bike had about 32000km. at this point. The following day I developed some severe clutch slip and had to truck it home.
I replaced the plates, disks and springs with new ones. Clutch seems to operate as normal except some mornings when the bike is stone cold the clutch tends to slip some them after a few km it hooks up no problem and the slippage is gone.
Could I have a warped basket or outer plate? Could the plates or disks have become contaminated?

Hi BB:

I'm no KLR guy, or even a clutch guy but Iheard anytime you put together brand newplates and discs they aren't going to make full face contact until they wear in a bit. I'd give it some time before I started worrying.

I doubt the basket or hub would be warped but sometimes the basket gets wear grooves where thedisc tabs slide in the basket. New plates can hang up in those grooves causing clutch problems. I have dressed the "fingers" onbaskets with a file to eliminate wear grooves and it seemed to work. I think experts will tell you to replace it if its worn but I see no harm in filing the surfaces so the plates don't hang up.

New plates should be soaked in oil prior to assembly.
