I suspect you might be replacing it anyway, <g> so what about drilling two holes, one on each side of the centre, and making a removal tool with a piece of flat bar and two bolts in the appropriate spots to insert into the holes...

that's a good idea.

Just to add - you could tap the holes and scerw the bolt in for added sability.

My official Suzuki service manual refers to this cover as the "generator cover cap". BTW if you have not removed the cap yet you can most likelyremove it using a cold chisel or even a screwdriver. What you do is close to the left edge tap the chisel or screwdriver into the metal at as close to parallel as possible without slipping in a downward motion. This will slowly tap the plug in a CCW rotation. I say tap because it should not require much force. The plug should not be that tight, but it does have an o ring on it that causes a fair bit of friction. If you can get the cap off this way it would be safer than risking getting metal chips into the system by drilling.

Glad it worked out for you. As an electrician I am always tightening/loosening things using that method. Can't get your drill chuck tight enough with the chuck key, put a screwdriver into the teeth on the chuck and give a tap. It is amazing the amount of force a light tap can produce.

The exact same thing happened to me last fall. When I went to the shop to order one they had a DR on the stand with the same problem. The mechanic told me that it dosn't require very much torque on it and to put a bit of anti sieze on the threads.
They got there's off by using a chisel and making a slot then taping it off with a hammer and a piece of flat steel. Hope mine comes off easy next time.
