this is the bag setup I've been running to good effect. The ProMoto Billet rack & pannier guards work really well.

Currently my pump etc lives in my topbox or a pannier if I'm carrying my computer. I'd like to have it in a rally box for full time access, it would be handy on days like this

With both tool box setups I could have a pretty good selection of tools and spares that lived on the bike; this is the piece of pipe that needs to be replaced before I can put one under the fender

You must of taken a pretty good hit to knock the bracket off.... You should add a gusset flange when it gets welded back on for extra strength.....

Acheap and simple way. I took a 3" PVC pipe 19" long -- put it in the oven at 200 F for (10-15 minutes) I also put in 2 end caps. I then flattened it into an oval 2.5" by 3.5" ---did the same with the end caps. Glued one end cap and used 2 hose clamps around the frame to holdthetool boxin place. Used a piece of inner-tube to hold the other end cap on. Light durable and cheap.

I had my panniers running pretty far forward and the weight eventually killed it. I think I was about 3000km in by the time it let go.

As for the PVC, that sounds like a great option too. Did you cook the end caps to make them fit?

This is what I did on my 640 for a toolbox, 3" dia aluminum tube, squished it to get it oval, closed one end and welded tabs on. I made a water proof lid that pushes into the top end. Worked great. I also made a canvas bag / sleeve that held the tools.

I decided to update my toolbox with a larger version that 450 X built for me... He's made three of these type boxes so far, they are very functional, have enough room for a good selection of tools and still tuck in tight..

The mounting tab design could be changed to fit other type bikes...

Mounted in place and then I added a strut from the highest mounting bolt to the main sub frame visible in the below picture ...

After a few rides it's holding on well and dry inside thanks to a rubber gasket glued to the door... I made a tool bag out of an old innertube that fits perfectly inside the box....

If your interested in a similar type box contact 450x...After a bit of prototype testing on these he should be able to make up some more..

Got my custom length (THANKS VERY MUCH FOR THAT!!!) toolbox, and am I ever impressed. Came painted and the fit and finish is much better than expected.
Installed and went for my first gentle ride with it last night (my back is messed up right now).
I LOVE IT!

You might want to consider heat treating the aluminum after welding. Welding reduces the "T" value to 0. It will age harden after about 6 months but only to about T3. I like your bent version the best.
