Do not be remiss about doohickey adjustment on the KLR! IMO It is likely that some failures are due to chain whip allowed by slack adjustment. It is more common for the doohickey tension spring to break than the doo. I have seen several broken before 6,000 km and others go for ever.
IMO it is simply bucking poor odds to run the original doohickey (balancer shaft drive chain tensioner) so you may wish to contact Fred at Arrowhead and get a replacement made by Eagle Mike. If you need advice on changing, email as I have tools and have done them. Flat rate time is one hour according to my book and I did my first one in about that time with no rush.
